An air handling unit doesn’t usually fail overnight. It declines — getting noisier, hungrier for energy, and less able to hold temperature — until one day it stops doing its job properly and someone finally asks whether it’s worth keeping. The trick is spotting that point early, because the longer a failing unit runs, the more it costs you in energy and emergency call-outs before it’s replaced anyway.
Here are the signs worth paying attention to.
It’s costing more to run than it used to. A creeping energy bill, with no change in how the building is used, often points back to the AHU. Worn fan bearings, a slipping belt, fouled coils and tired motors all force the unit to work harder for the same output. If your consumption has drifted up year on year, the plant is usually where it’s hiding.
It can’t hold temperature or airflow. If certain zones are now too warm, too cold, or stuffy where they never used to be, the unit may no longer be delivering its design performance. Coils lose efficiency, dampers seize, and fans lose capacity over time.
Frequent breakdowns and harder-to-find parts. Once you’re calling an engineer out every few months, and components are taking longer to source because the unit is an older model, you’re spending real money to keep something alive that’s telling you it’s done.
Visible corrosion or a tired casing. Rust on the casing, water pooling inside, or damaged panels let conditioned air leak and moisture in. Casing problems are one of the clearer signals that refurbishment isn’t worth it.
Noise and vibration. A unit that’s noticeably louder than it was, or vibrating, usually has worn bearings or fan imbalance — sometimes fixable, sometimes the start of the end.
Repair, refurbish, or replace?
Not every ageing unit needs replacing. If the casing and coils are sound and it’s the fan, motor and controls dragging it down, a targeted refurbishment — modern EC fans, variable speed control, recalibrated controls — can restore most of the performance and efficiency of a new unit at a fraction of the cost and disruption.
Replacement makes more sense when the unit is at genuine end of life: corroded casing, failed coils, obsolete parts, or a unit so badly oversized for how the building is used now that no amount of tuning will fix it.
The only honest way to decide is to measure the unit’s actual performance and consumption, then put the refurb and replacement numbers side by side.
