An air handling unit can only be as good as the ductwork it feeds. You can specify the best AHU on the market, but if the ductwork distributing that air is badly designed, the system will be noisy, inefficient and unbalanced. Ductwork design is the part of a ventilation project that is easy to underrate and expensive to get wrong.
Why design matters more than it seems
Ductwork is often treated as plumbing — a way of getting air from A to B. In reality the layout, sizing and detailing of the ducts determine how much energy the system uses for its entire life, how quiet it is, and whether every space actually gets the air it was designed to receive.
Undersized ducts force the fans to work harder to push air through, driving up energy use and noise permanently. Sharp bends, badly made transitions and poor detailing add resistance that the fans have to overcome on every hour of operation. And a system that has not been designed for balancing will deliver too much air to some spaces and too little to others, with no easy way to correct it.
What good ductwork design gets right
Good design starts from the air each space needs and works back — sizing ducts so air moves at sensible velocities, keeping resistance low, using smooth transitions and generous bends rather than tight, cheap ones. It designs in the dampers and access needed to balance and maintain the system. It routes ducts to allow proper access for cleaning and for damper testing — the very things that cause compliance headaches later when they have been forgotten. And it considers acoustics, so the finished system is not fighting noise complaints from day one.
On a new build, this is the moment to get it right, because it is all far cheaper to design well than to fix afterwards. On a refurbishment, it is the chance to correct the failings of an old system rather than inherit them.
The whole-system view
The mistake we see most is designing the AHU and the ductwork as separate jobs. They are one system. The unit and the distribution have to be matched — the right air volumes, the right pressures, the right balancing — or the performance on paper never arrives in the building.
